Well, quick summary:

  1. problem is reproducible only by IE
  2. errors are Apache related (i.e. not caused by MSU which is written in PHP)
  3. it might be Rewrite Rules, but these are same for all browsers (no rules is browser specific

:arrow: it is definitely not caused by MSU

This is because these tools lack lot of MSU features such as smart redirections. It is impossible to get any valid results with such simple test.

I am really not trying to argue about which program is causing the error, I am just interested in fixing this.

For what it is worth, I downloaded Google Chrome and Safari browser and test with them and both browsers duplicated the same problem. So the problem is not reproducible ONLY in IE. So far I am able to reproduct in 3 different broswers and 5 different versions. Again this only happens with MSU enable. If I disable MSU, the problem doesn't exist in either of the FIVE browsers.

I am also able to confirm that this also happening on other clients using MSU as I have contacted some and hopefully, they will start posting here as well. This also confirms it's not specific to our server configuration because it's happening on other sites using MSU that are not hosted by the same vendors we are hosted by.

You are not writing anything what could make a collision with my thoughts. It is something on client side (that make bad request), it maybe a ton of things, such as incorrect JavaScript/Flash etc. (not all scripts works properly with virtual folders).
At this time, according to info you provided, I can only say what I have already wrote.

My recommendation is to play with modules inside Apache (I think it fall in troubles on some special requests made by browser you mentioned).

You know me and when there is anything which need to be corrected in MSU we don't hesitate and updated version is available soon, but this is not the case.

Try to isolate module which is causing this by removing unused modules. I have seen very lot of web servers with many different troubles and bad module loaded into Apache (or its bad configuration) was causing them. MSU is very complicated engine which requires correctly configured web server.

And on the end: feel free to post any info you think is usable for this problem. By "this is not caused by MSU" I don't mean "I am not going to help you" - it only means that we can not help you by altering MSU sources.

Are you saying when you look at the error_log for http://www.magic-seo-url.com/demo/zencart/ you do not see the same problem in your log? I am asking since that site is hosted on Apache as well. Please let us know if your error_log is free of this problem.

I find it extremely hard to believe that every site experiencing this problem have their apached configured with the same bad module you think might be responsible for this.

Yes, error logs of demo web site and our local web servers do not include such error message (and I also don't remember any similar error I was solving so far on customers web sites).
